How to design mailer boxes that survive shipping

Three lessons from packaging 12,000+ orders — from corrugation choice to corner reinforcement.

The three boxes that fail most often

Over the last year we've printed mailer boxes for hundreds of D2C brands. Almost every "damaged on arrival" complaint traces back to one of these three things.

1. Wrong corrugation

A 3-ply E-flute box is fine for accessories under 500g. Anything heavier — candles, ceramics, glass — needs 5-ply B-flute at minimum.

2. No corner reinforcement

The corners take 80% of impact. Tuck-end mailers are convenient but fail under stacking; crash-lock bottoms add ~₹3 / box and save returns worth ₹500+.

3. Print on the wrong side

Inside-print mailers look great in photos but scuff the moment a courier slides them. Stick to outside print + inside texture for first orders.
